Function of Replaceable Electrodes in Projection Welding

In projection welding, two components are joined at defined points through preformed weld projections. The electrode applies the required force and directs the welding current precisely into the joint area. Electrical resistance generates localized heat at the projections. They melt and bond with the mating sheet under pressure. After the current is switched off, the weld solidifies while the electrode force is maintained, forming a permanent metallurgical joint.

Key Parameters of Replaceable Electrodes

  • Geometry, material, and interface must be precisely matched to the welding system. This ensures stable current flow, reliable clamping, and accurate component alignment during high-volume production.

  • Only tightly toleranced electrode bodies can guarantee consistent and repeatable transfer of current and force with every projection weld. Even minor deviations lead to irregular nugget formation or misalignment in automated processes.

  • Mechanical stress and thermal loads can alter electrode geometry. Material and design must withstand these loads to maintain form during continuous operation.

  • Smooth contact surfaces support even current flow, maintain stable temperatures throughout the weld cycle, and minimize the risk of localized overheating in the joining zone.

  • Only well-defined shaft geometries ensure secure, repeatable seating. Inaccuracies affect alignment and lead to time-consuming adjustments during replacement.
