Applications

The function of replaceable electrode in projection welding

In projection welding, two components are joined at defined locations by raised contact points, known as weld projections. The electrode establishes contact with the component surface, applies the required pressure, and directs the welding current precisely into these projections.

Electrical resistance generates heat at the projection, locally melting the material, which fuses under pressure. Once solidified, the parts are permanently bonded. The shape of the electrode determines how evenly current and heat are delivered into the joining zone.

Quality-relevant features of replaceable electrodes

  • The electrode’s geometry, material, and interface must be engineered to match the used welding system. Only with precise integration can current flow, force application, and part handling function reliably in automated cycles.

  • Only precisely manufactured electrode bodies ensure consistent transmission of current and force in every weld. Even minor deviations can result in irregular nugget formation and positioning errors during series production.

  • Mechanical stress and thermal loads can alter electrode geometry. The material and design must ensure the electrode retains its shape even under high cycle rates.

  • Smooth contact surfaces support even current flow, maintain stable temperatures throughout the weld cycle, and minimize the risk of localized overheating in the joining zone.

  • Only well-defined shaft geometries ensure secure, repeatable seating. Variations compromise alignment and require time-consuming adjustments during replacement.

  • Weld spatter can impair the function of the contact surface. Treated or coated versions facilitate cleaning and extend service life, especially during high cycling operations.
